Control cabinets at sewage pumping stations

The polish company Automatyka Krzysztof Białowąs developed together with Eaton a cost-competitive wastewater pumping station control application with remote access and supervision.

Background

Automatyka Krzysztof Białowąs was founded in 2008. Its activities are mainly aimed at manufacturing companies that use industrial automation equipment. The company provides a comprehensive range of services, including consulting, design and executive services. It deals with assembling and selecting automation equipment, constructing and modernizing control systems, assembling industrial electrical installations, building switchgear, programming controllers, and many other services in the field of electronics and automation. For several years, Automatyka Krzysztof Białowąs has also been operating in the water and sewage industry, producing control cabinets for wastewater pumping stations.

Challenge

Automatyka Krzysztof Białowąs required an economical PLC controller equipped with Modbus TCP communication. Other requirements included the option for autonomous control, as well as the ability for the controller to cooperate with the master system via a communication bus and access the master system remotely. .

Initially, the company wanted to implement cheap solutions that are available on the market. However, these solutions failed to meet the expectations of the designers. Frequent failures at the least expected moments meant that the control cabinets were not functional enough, and this also generated high repair costs. 

Solution

In 2019, Eaton suggested using a new easyE4 controller. It was acquired by Automatyka for pre-launch testing before it was available on the Polish market. The company has used Eaton products previously: Many years of successful cooperation and the reliability of Eaton solutions prompted Automatyka to implement easyE4 in the control cabinets of pumping stations.

easyE4 controllers make it possible to use four programming languages. The project uses ladder logic (LD), which allowed for easy transition from the current PLC platform. Frequently repeated procedures were placed in user blocks, which also simplified the program. A microSD card was also added as a backup. If a controller requires replacement, the card is simply changed to configure a new unit. Owing to this, even an unskilled worker can do it.

“The easyE4 controller has met the customer's needs. It is a device with a relatively low cost that still ensures quality and reliability. Using the easyE4 control relays and other Eaton devices (xPole Home circuit, SPET2 surge arrester, PKZM0 motor protective switches, DILM contactors and EMR6 phase control relay) made it possible to create a functional system while limiting the number of devices. This significantly affects convenience of use, facilitates servicing and reduces the probability of failure” – explains Przemysław Pachulski, Application Manager at Eaton.

Remote access was also important for Automatyka. Traditional failure diagnostics for control cabinets requires operators to travel to the site of the event, which generates additional costs. easyE4 programmable controllers can be remotely accessed based on the Modbus TCP protocol, without the need for additional software. Any device with a web browser can use this protocol. The station monitors the operation of the pumping station 24 hours a day and in the event of alarm events or failures sends text messages to select people.

Additionally, in order to optimize the consumption of the pumps operating in the pumping station, the system switches them on alternately. The algorithm protects devices against non-standard situations and maintains business continuity. Such automation helps to reduce the burden on the company's employees as they are no longer required to constantly monitor the operation of the device. Floats act as additional protection, as they can take over the control function in the event of a hydrostatic pump failure. 

Result

Using the easyE4 programmable controller has reduced the failure frequency of control cabinets manufactured by Automatyka Krzysztof Białowąs.

They are characterized by a high price-performance ratio, which ensures that the application is winning an increasingly growing market. Automatyka Krzysztof Białowąs is therefore increasing its market share in the water and sewage industry and can participate subsequent, larger projects. Its cooperation with Eaton continues on an ongoing basis.
